Sometimes, when there is too much line in a reel, the line will rub on the frame under the spool and this will cause the fraying. Something to check.

Splicing a tranducer cable is always difficult even more so with MDI or MSI. If you can, put the splice in the motor head. I don't think the length of the cable is important for good performance.
